- Use a slower shutter speed to capture bright arcs of welding debris flying all over. If the shutter is too fast you'll freeze the sparks and it won't look as dramatic. Experiment, maybe 1/4 second shutter speed on a tripod. I don't think a welding helmet will be necessary for the camera, just don't get too close.

- Glad I don't have to shoot lasers! Personally, I think it is amazing that shooting welding does not seem to damage DSLR sensors. I would think that insane brightness and UV would create similar damage. To the OP--I would definitely minimize the exposure time.

To properly expose them, you will more than likely black out the rest of the background. It also might help if you tell us what you have tried.... It suonds like you have given it a go to no avail.

- TIG and Pulse-MIG welding takes the metal up to a Plasma state (10,000 degrees F +-) which is pretty darn bright (comparable to the sun in intensity, though not in quantity). Use a longer lens to get some distance, and underexpose at first, slowly decreasing shutter speed or opening up the aperture until you get a good result.
